Rope balancer: maintenance and inspection

A rope balancer is bought because the load floats. It gets replaced because one day it no longer floats properly – and that is almost never the rope, it is the pneumatics. Measure consumption at standstill once and you know before operators start helping by hand.

The inspection

Which rule applies – and at what interval

The balancer itself falls under DGUV rule 54 with inspection by a competent person at least once a year. The rail system it hangs from is a separate matter: where it is a crane runway, DGUV rule 52 applies with its own scope and a crane logbook. Both belong in the same visit, otherwise the installation stays formally half-inspected – the most common finding we record on a first inspection.

The maintenance

What actually gets done

Measure leakage, do not hunt for it

We close the circuit and measure what is consumed at standstill. That single figure says more about the state of the pneumatics than any visual check – and it can be compared at the next visit. Compressed air is the most expensive energy in the plant; a leak costs twice, on the electricity bill and in float behaviour.

The rope over the whole stroke

The running length is assessed section by section over the full stroke, with particular attention to the deflection and the last turns on the drum. A broken strand or birdcaging means immediate discard whatever the wire break count says.

Float behaviour at the handle

The test rig is the operator’s hand. We move through the working area with a load attached and watch for drift, creep and a switching point that is too hard. What an operator describes as “heavier than it used to be” almost always has a measurable cause.

Trolley and runway

Rollers with flats are heard before they are seen. We check free running over the whole runway, end stops, rail joints and the fixings in the roof structure – the last of these being what the installation actually hangs on.

When the task has changed

Extend the runway

An additional bay or a second bridge enlarges the area covered. The limit sits in the building structure, not in the balancer – which is why a recalculation of the suspension comes first.

Change the load attachment

Vacuum pad, tongs, beam: when the workpiece changes, the unit rarely does. A quick-change system for two workpiece families is usually shorter than a second balancer.

Renew the operation

A new control handle with a finer characteristic turns a serviceable unit back into a pleasant one – on the same rope and the same runway.

Questions on maintenance and inspection

Why does the load no longer float properly?

In most cases a leak or a tired valve, less often the pressure regulator. The rope is almost never the cause. It becomes measurable through consumption at standstill – that is the first thing we do.

Does the runway have to be inspected as well?

Yes, and it is the most frequently forgotten part. The balancer falls under DGUV rule 54, a crane runway under DGUV rule 52 – two rules on one installation. We record both in a single visit.

Do you service balancers from other manufacturers?

Yes. Pneumatics is pneumatics, and the wire rope is assessed to ISO 4309 – a rule that applies to every rope. We use manufacturer documentation where it exists.
