Setting a painted door into its hinges without touching it

A vehicle door weighs between 20 and 45 kilograms – carryable if it comes once a day. On the line it comes every ninety seconds, and it is fully painted: any contact with an edge means rework in the paint shop.

01 — The task

The door is not heavy. It is painted.

Take the door off the carrier, guide it to the body, thread it into the hinges and bolt it. The hinge pins demand a few millimetres of accuracy in three axes at once. The operator stands sideways to the body, holds the door in front of them and works with outstretched arms – the combination that scores worst in any assessment. And the door must not touch anything on the way.

02 — The solution

How we solve it

The gripper takes the inside, not the outside

Doors have a window aperture and assembly openings – that is where the mount sits. It grips from inside against the panel edge, with polyurethane pads, and touches no visible surface. What matters is that the gripper builds flat: anything projecting beyond the door edge strikes the body while threading, and then the damage is where it costs most.

Three axes, sensitive rather than strong

Threading requires the door to tilt, turn slightly and travel in height – often all at once. An articulated arm with a guided lifting axis and a freely rotating mount gives exactly those freedoms without the operator holding weight. Damping is decisive: the axes must not be stiff, or the operator will help by hand again, but they have to stay where they are released.

The cycle decides the design

At sixty seconds every movement counts. A pick-up needing two movements and a glance is within the cycle; one that has to be locked and checked is not. We therefore design for quick pick-up and secure through the geometry rather than through extra steps – the positive fit holds as soon as the door hangs.

  • The load sits on the unit; the operator only guides.
  • Work with outstretched arms in front of the body disappears.
  • Paint damage while threading falls markedly – the most expensive rework at this station.
  • Threading into the hinges succeeds on the first attempt.
  • The workstation stays accessible without an enclosure.

Does the gripper hold the door half-hung?

Yes, and that is the most important requirement at this station. Between threading and bolting the operator lets go to pick up the nutrunner. The door then has to stay in position without sinking or twisting.

What about different door variants?

A change system with defined mounts per variant is cheaper than one compromise gripper that holds them all by halves. The change then takes under a minute. Where several variants arrive within one cycle, we design a mount with adjustable points.

Can this be retrofitted to an existing line?

Usually yes. The constraint is not space but the floor: we calculate the anchor forces beforehand and check whether the slab takes them. Where it does not, a rail system above the station is the alternative.
