Taking a full 1,100-kilogram IBC out of the filling station

An empty IBC weighs 60 kilograms, a full one holding 1,000 litres over a tonne. At the filling station both states swap places several times a day – and both times the line stands still until the forklift arrives.

01 — The task

Full it weighs twenty times empty. The route is the same.

Place the empty IBC in the station, fill it, take the full one out and bring it to the pallet area. The route is short, the load high and space tight: often less than ten centimetres remain between filling nozzle and container. A forklift can do it but needs an approach path, clear sight and a driver who is not busy elsewhere. In many plants that is exactly what the filling cycle depends on.

How we solve it

A rail field instead of a forklift

Filling station, supply and storage area form a rectangle a few metres across. That is exactly what an area rail system is built for: it reaches every point within it, needs no approach path and is always ready. The change no longer depends on the forklift driver, and filling runs to its own rhythm. In most plants that is the real gain – not ergonomics but availability.

Take the frame, not the tank

The IBC has a steel frame – that is where the load belongs. A beam with positively locating hooks or forks reaches under the frame and holds it level. The plastic vessel itself must carry no load: with a tonne inside it deforms, and the outlet seals do not thank you. That distinction is the commonest mistake in improvised solutions.

Flammable media mean zone, evidence, documentation

Where solvents, alcohols or flammable cleaners are filled there is as a rule an explosive atmosphere. The lifting gear then belongs to it like any other equipment: pneumatic drive, conductive wheels and mount, suitable materials, marking and declaration of conformity. With aqueous media and food that falls away – there the question is cleanability instead.

  • The container is carried by its frame; the vessel stays unloaded.
  • Setting down onto the mount succeeds precisely, even in tight space.
  • In hazardous areas a documented design suited to the zone is in place.

Why not the forklift we already have?

Technically it works. Organisationally it is the bottleneck: it serves the whole hall, and filling waits. A dedicated rail field above the three positions costs a fraction of an additional forklift and makes the change plannable.

What weight is it sized for?

The full container plus the beam, so usually 1,200 to 1,400 kilograms. The empty one does not matter for sizing – but it does for handling: the unit has to stay sensitive with 60 kilograms too and must not overreact.

What has to be considered with food?

There the issue is not the zone but cleanability: stainless steel in the product area, smooth surfaces, no open sections where residues collect. The kinematics stay the same – the difference is in material and finish.
