Manipulator or robot: when automation really pays

Between hand-guided handling technology and fully automated robotics there is no difference in quality, only in application. The decision rests on three variables: how often the movement repeats, how many variants there are, and how long the process stays unchanged.

The three variables the decision rests on

First, repetition: a robot amortises over the number of identical cycles. Second, variant count: every additional variant costs programming, grippers and guarding. Third, process stability: anyone who knows a new model launches in eighteen months is buying a system that will then have to be rebuilt. If all three variables favour automation, the robot is the right answer – and we will say so even when it means we sell no unit.

What the robot costs that is not in the quotation

The purchase price of an industrial robot is the smaller part of the bill. Add grippers, feeding technology, guarding derived from the risk assessment, integration, programming, commissioning and ongoing support. Above all: every change to the part partly triggers that process again. In areas with many variants that is exactly what makes the difference – not the price of the kinematics.

Where people cannot be replaced

There are tasks where the judgement happens during the movement: a part that only finds its seat with a slight jiggle. A visual inspection that happens in the same movement. A rework operation that occurs exactly once. Here guided handling technology is not the cheaper but the only practical solution – because a person reacts to feedback no sensor supplies.

Cobots: the most common misjudgement

Collaborative robots are readily understood as cheap automation without a fence. That is only partly true. Doing without physical guarding is bought with limited forces and speeds – and has to be proven by a risk assessment, often with measurement. As soon as a sharp-edged part or a larger gripper is involved, the guarding comes back. For heavy loads at short takt times the cobot is rarely the answer.

The mixed setup is the norm

In most plants we see, both are present – and that is not a transitional state but the right division. The robot takes the line with its fixed movement. Manipulators stand at the stations where setup, rework, inspection and rebuilding happen. Those stations are not the remainder; they are what keeps a plant flexible.

When is a robot worthwhile instead of a manipulator?

When the same movement repeats very often, the variants are manageable and the process stays stable for years. As soon as variants, rework or frequent launches come into play, the calculation shifts clearly in favour of the hand-guided solution.

Is a cobot the cheap alternative?

Not automatically. Doing without physical guarding is bought with limited forces and speeds and has to be proven by a risk assessment. With sharp-edged parts or large grippers the guarding comes back – and the takt time stays limited.

Can the two be combined?

That is the norm. Robots take the line with its fixed movement, manipulators the setup, rework and inspection stations. Those stations are exactly what keeps a plant flexible.
