Eight hundred cartons a shift at the packing station – without lifting the sum

In dispatch the individual weight is rarely the problem. An 18-kilogram carton is unremarkable for an adult. Eight hundred of them in a shift add up to fourteen tonnes – and that sum appears in no accident statistic, only in medical records.

01 — The task

Twenty-five kilos are allowed. Eight hundred times twenty-five are not.

At the packing station cartons come off the belt, are stacked on the pallet, partly rotated and set to height. The stack grows across the shift from knee to shoulder height, and the pallet stands sometimes left, sometimes right. Cartons vary in size, some are slightly deformed, the top surface is smooth and taped. The cycle is tight: anything that takes longer than two movements gets bypassed by the staff.

How we solve it

Floating instead of lifting – and why that is enough here

Unlike joining, no lateral forces arise here. The carton is picked up, raised, moved and set down – a pure lifting and travelling movement. That is exactly where the rope balancer is the faster design: it makes the load weightless, the operator guides it with one hand and needs no guided kinematics. A rigid arm would be slower here, not safer.

The area decides the structure

Belt, table and two pallet positions do not lie on a circle. A slewing jib only reaches them if it stands in the way. A light crane system above the station opens up the area in X and Y, hangs overhead and leaves the floor clear – including for the forklift collecting the full pallet. The trolleys are light enough for a person to guide them with the load, without pushing.

The grip has to be faster than the hand

That is the real hurdle in intralogistics: a unit that costs two seconds per carton is no longer used after three days. We therefore design the pick-up so that engaging and releasing cost one movement each – vacuum pads with quick release for smooth cartons, clamp grippers for deformed packs. And we look at where the operator stands so they do not have to turn to pick up.

03 — What changes

At the workstation afterwards

  • The mass lifted per shift drops from several tonnes to close to zero.
  • The pick rate stays constant until the end of the shift – the afternoon slump disappears.
  • Both pallet positions are reachable without repositioning.
  • The floor stays clear for the forklift.
  • The station can also be staffed by people with physical limitations.

From what weight is this worthwhile in dispatch?

Do not calculate in kilograms per carton but in tonnes per shift. From around five tonnes of daily throughput the effect on sick leave and performance curve is measurable, regardless of whether the cartons weigh 8 or 20 kilograms. The German key indicator method assesses exactly this frequency.

Do vacuum pads hold on taped cartons?

On smooth board and on tape yes, on open-pore corrugated board with dust rather not. We test this with your cartons beforehand – it takes ten minutes and saves a wrong decision. For mixed ranges a clamp or under-grip gripper is the more robust route.

What happens in a power failure?

A pneumatic balancer holds the load from the air reservoir and sets it down in a controlled way; an electric one works with a self-locking brake. In neither case does the load drop – that is not an extra but a precondition for acceptance.
