Finding the right lifting aid for an assembly station

Most enquiries begin with a weight: “we have to lift 40 kilograms, what do you recommend?” No unit can be derived from that alone. What matters is what happens to the load once it is up – and whether picking it up takes longer than lifting it by hand.

Five facts that carry a decision

A sound shortlist needs neither a drawing nor a specification, just five facts. They can be gathered at the workstation in ten minutes – and they say more than any product description.

  • Weight of the load including the gripper, not the part alone
  • The route: from where to where, with what obstacles in between
  • Frequency per shift – one lift a day is judged differently from four hundred
  • Placing accuracy: set down freely, place in a fixture or join against a stop
  • Environment: space above the load, floor, zone, cleanliness requirements

The movement determines the type

If the load is only lifted, carried and set down, a rope balancer is the lightest and fastest answer. If it is positioned – into a fixture, against a stop, onto a mandrel – a rigid arm is needed that absorbs lateral forces. If torque is involved, from a nutrunner for instance, a torque arm is the right answer and not a lifting device. This mapping is remarkably reliable: more than nine out of ten workstations can be classified correctly in advance with it.

Why the pick-up decides success

A handling device gets used when it is faster than the hand – and left standing when it is slower. The time almost never sits in the lifting but in coupling to the load. A gripper needing two movements and a glance is within the cycle; one that has to be aligned, locked and checked is not. That is why we define the pick-up first and the unit second – not the other way round, as the catalogue suggests.

What else has to be settled at the station

There has to be space above the load: a balancer needs headroom, an articulated arm needs slewing space, a rail system needs a load-bearing roof or its own stanchions. The floor has to take the anchor forces – we calculate that before quoting, because a foundation discovered later upends any costing. And the station has to stay accessible: where a unit blocks the way to the material trolley, it gets bypassed.

The case: assessment instead of gut feeling

German load handling regulations name no limit value but require an assessment. The key indicator method rates load weight, posture, execution conditions and time share together. That is exactly the language in which an investment can be justified: not “this is heavy” but “the risk score is in the red band, and these three criteria change with the unit”. We record it as part of the workstation analysis – it costs half a day and often decides the approval.

Frequently asked questions about Lifting aids at the assembly station

From what weight does an assembly station need a lifting aid?

There is no statutory limit – the regulation requires an assessment. In practice: from 15 to 20 kg with frequent repetition, from 25 kg for single lifts, and always where two people lift, where work happens above shoulder height or where reaching means deep trunk flexion.

How long does it take from enquiry to a finished station?

For a standard unit with an adapted pick-up, six to ten weeks is realistic. The longer part is rarely the unit but the load pick-up: it is almost always a special design and needs a drawing, manufacture and a trial run.

What does a lifting aid cost?

The range is wide because the pick-up counts. A balancer with a simple mount sits in the low four figures, an articulated-arm manipulator with a special gripper in the mid five figures. A sound figure only emerges after the workstation survey – before that any number is a guess.

Can we keep using an existing unit?

Often yes. Where a unit is not accepted, the cause is usually the pick-up, not the unit. A new gripper and a changed layout solve more cases in our experience than a new purchase – and we say so even where a new unit would be the better business for us.
