Planning a rail system: one unit for the whole area

Where the same thing is done in several places, one unit per station is the most expensive solution. A light crane or rail system guides one unit to every point of the area – provided the grid, the structural connection and the energy supply are right. That is exactly where most retrofit plans come unstuck.

The building first, then the system

A rail system does not carry itself. It hangs from the roof structure, stands on its own columns or is tied into existing ones. Which option is possible follows from the building statics – and in existing buildings those are often undocumented or altered by later installations. The first question is therefore about the load reserve, not about the payload of the unit. Where records are missing we capture the as-built condition by 3D scan and calculate from there.

Single girder, area system, monorail

For a machine row a single-girder system is enough: one rail above the line, the unit travels from station to station. Where the area has to be served in two directions, an area system of main girders and cross girders is needed – a crane runway in miniature. A third design is often overlooked: the monorail with switches, which lets one unit move between distant areas without covering the entire floor.

The grid determines later flexibility

Too wide a grid saves girders and costs deflection; too tight a grid costs material and clutters the shop. But something else is decisive: the grid fixes where future workstations can stand. If you have four stations today and six in five years, choose the grid accordingly – retrofitting cross girders is easy, changing the main grid is not.

Energy is the most common retrofit point

Compressed air, power, signals and often vacuum have to travel along. A drag chain is the simplest solution and limits the travel path; a continuous energy supply allows unlimited rotation and travel but costs more and has to be planned from the start. Retrofitting is the most expensive route. Also plan a spare channel – the second sensor arrives reliably, and it arrives after commissioning.

What else hangs in the shop

Lighting, ventilation ducts, sprinkler lines, extraction, cable trays: more hangs above a grown shop than any drawing shows. Without a three-dimensional survey, clashes only appear during installation – at the most expensive moment. A 3D scan of the as-built condition costs a fraction of what an installation stop costs, and incidentally supplies the model for later extensions.

Frequently asked questions about Planning a rail system

From when is a rail system worthwhile instead of individual units?

Usually from around three similar workstations that do not have to be served simultaneously. Then one unit on the rail replaces several fixed units. If all stations are served at the same time, individual units remain the right choice.

Does the building have to be designed for a rail system?

For suspended systems, yes – the roof structure has to take the load. Where the reserve is missing or unknown, a free-standing portal on its own columns is an option. Statics is therefore the first question, not the last.

Can an existing system be extended?

Cross girders and additional bays can usually be added if the main grid fits and the structure has reserve. That is why it pays to think one size larger at the first installation.

What is a continuous energy supply?

A supply for power, compressed air and signals that allows unlimited rotation and travel without a drag chain. It costs more to buy but removes the travel limit – and can only be retrofitted with considerable effort.
