Manipulator or balancer – which suits which task?

Manipulator, balancer, lifting aid, handling system – in everyday language these terms are swapped almost at will. Technically they describe different designs with different strengths. Confuse them and you buy a unit that carries the load but does not solve the task.

The real difference: who absorbs the lateral force?

A rope balancer hangs on a rope or chain. It can hold the load vertically and neutralise its weight – 80 kilograms become a few newtons of guiding force. What it cannot do is absorb lateral forces. Pressing a load on a balancer against a stop means pressing against a pendulum. A manipulator with a rigid articulated arm, by contrast, is a guided kinematic system: it not only holds the load, it braces it sideways. That is where the choice is made.

When the rope balancer is the better choice

The rope balancer is light, needs little headroom above the load and allows long strokes. For tasks in which the load is freely lifted, moved and set down again – crates, containers, sacks, reels – it is the faster unit. It is also the obvious answer when the load has to travel across a large area: on a rail system it reaches every point of the shop without a separate unit at every station. In intralogistics and order picking it is therefore the standard design.

When only the manipulator helps

As soon as the load is not merely moved but joined, the situation reverses. Fitting a gearbox into a body means driving up to a stop, aligning, pushing in against resistance. That is a positioning task, not a lifting task. It needs an arm that absorbs the reaction force and leaves the load standing when the hand lets go. The same applies to anything that ends up in a fixture, to tool changes at machines and to every task involving torque.

The third design that is often overlooked

Between the two sits the articulated-arm rope unit: a rigid articulated arm with a rope hoist at its end. It combines the long reach and obstacle clearance of the articulated arm with the long stroke of the rope. For deep vessels, for machines with a high build and wherever you need to reach far out and lower deep, it is the most suitable design – and still rarely asked for, because it does not fit neatly into either category.

How to spot a wrong decision early

There is one reliable warning sign: the operator reaches out with the second hand while positioning, to steady the load. Then a balancer is doing a job that calls for a rigid arm. The second sign is a unit that stops being used after a few weeks and the work goes back to being done by hand – almost always because picking up takes longer than lifting. Both can be ruled out before procurement, if the sequence of movements is once genuinely observed rather than described.

What is the difference between a manipulator and a balancer?

A balancer holds the load in suspension but absorbs no lateral forces – it hangs on a rope. A manipulator guides the load via a rigid arm and braces it sideways as well. As soon as you have to join against a stop or absorb a torque, the manipulator is the right design.

What is a lifting aid?

Lifting aid is the umbrella term for all equipment that relieves people when lifting and guiding loads – balancers, manipulators, lifting axes and vacuum lifters all count. The term says nothing about the design, only about the purpose.

From what weight is a lifting aid worthwhile?

There is no fixed threshold. European and German rules require an assessment rather than a limit, and the recognised methods weigh frequency, posture and working conditions on a par with the weight. In practice: from 15 to 20 kg with frequent repetition, from 25 kg for individual lifts, and always when two people lift or work goes above shoulder height.

Can a balancer position a load precisely?

Vertically yes, laterally only to a limited extent. Millimetre-accurate joining into a fixture needs a rigid arm – otherwise the operator steadies the load with the second hand, which is exactly what the lifting aid was meant to take away.
